Fabric Categories for Cosplay
Stretch knits and spandex are essential for form-fitting superhero suits, bodysuits, and any costume requiring body-conforming fit. 4-way stretch spandex (stretching in both directions) gives maximum flexibility. Swimsuit spandex (lycra) has good recovery. Woven fabrics (cotton, polyester, satin, brocade, velvet) are used for structured garments — cloaks, robes, period-accurate clothing, and any costume that doesn't require stretch. Faux leather and pleather create armour-adjacent looks, belts, boots, and edgy costume elements without the cost of real leather. Organza and tulle create fairy wings, ethereal overlays, and light fantastical elements.
EVA Foam
EVA (ethylene-vinyl acetate) foam is the cosplay armour maker's primary material. Available in sheets of various thicknesses (2mm–10mm+), it can be heat-shaped with a heat gun, cut with a craft knife, bevelled at edges with a sanding tool, and joined with contact cement. The resulting armour is lightweight, durable, and can be finished to look like metal, leather, or organic materials. Floor exercise mats (from hardware stores) provide large, cheap EVA foam sheets. EVA foam takes paint excellently after a coating of plastidip or contact cement to prevent cracking.
Worbla
Worbla is a brand of thermoplastic sheet that becomes mouldable when heated with a heat gun and rigid when cooled. It is typically used over an EVA foam base — providing a hard, smooth surface for detailed work. Worbla has excellent adhesion (it self-bonds when heated) and takes paint and other finishes well. It is significantly more expensive than EVA foam but produces results with crisper detail and greater durability. Worbla Black, Worbla Finest Art, and Wonderflex are variants with different properties.
3D Printing in Cosplay
FDM (filament deposition) 3D printing has transformed cosplay prop and armour construction. Detailed components — armour pieces with complex geometry, prop weapons with exact game-accurate shapes, accessories with fine surface detail — can be designed in software and printed in PLA or PETG plastic. The printed surface requires sanding and filling before painting for smooth finishes. Resin printing (SLA) produces finer detail for small pieces. 3D printing knowledge is increasingly a core cosplay skill.
